Custom Die-Cut Boxes: Unique Shapes for Standout Packaging
Die-cutting lets you create packaging in any shape imaginable. Instead of being limited to standard rectangular boxes, die-cut boxes feature custom openings, window cutouts, unique closures, and non-standard shapes that make your product packaging truly one of a kind. Teal Packaging designs and manufactures custom die-cut boxes for brands that want to break the mold.
What Is Die-Cutting?
Die-cutting uses a custom-shaped steel cutting tool (the "die") to cut paperboard into precise shapes. Think of it like a cookie cutter for packaging. The die can create straight cuts, curved cuts, perforations, score lines, and window openings in a single pass. Every custom box we produce uses some form of die-cutting, but "die-cut boxes" specifically refers to packaging with non-standard shapes or features.
Die-Cut Features
- Window Cutouts: Any shape window (circle, heart, star, product-shaped) with optional clear film backing.
- Custom Openings: Thumb notches, tear strips, pull tabs, and dispensing openings.
- Unique Shapes: Hexagonal, triangular, house-shaped, or completely custom silhouettes.
- Perforations: Tear-away sections for coupons, scratch-off areas, or separable packaging components.
- Interlocking Closures: Tabs and slots that lock together without adhesive. See our gable boxes for a classic interlocking handle design.
Applications
Retail product packaging with display windows, food packaging with pour spouts and tear-open features, promotional packaging with unique unboxing experiences, POP displays and counter merchandisers (see display boxes), and event and holiday packaging (heart boxes, tree-shaped boxes, custom seasonal shapes).
Frequently Asked Questions
Is there an extra charge for die-cutting?
Custom die creation has a one-time tooling fee (typically $50 to $150 depending on complexity). After that, the die is reused for all future orders at no additional cost. Standard shapes (rectangle, square, common window shapes) use existing dies at no extra charge.
What materials can be die-cut?
Paperboard (300-600gsm), corrugated cardboard, kraft paper, and specialty papers. Thicker materials require stronger dies but all our standard materials are fully die-cuttable.
How detailed can die-cut shapes be?
Very detailed. Our dies can cut curves, sharp corners, intricate patterns, and fine details down to 2mm. For extremely fine work, laser cutting is available.
What is the minimum order?
100 boxes. The die tooling fee is waived on orders above 500 units. Free US shipping. 7 to 14 business days.
Custom Thumb Cut Boxes
Thumb cut boxes feature a semi-circular or crescent-shaped notch cut into one or more panels, making it easy to open the box with your thumb. This simple die-cut feature transforms standard packaging into user-friendly, accessible boxes that customers love. Thumb cuts are one of the most requested die-cut features across all packaging categories.
What Are Thumb Cut Boxes?
A thumb cut (also called a finger notch or thumb notch) is a small die-cut opening, typically 25-40mm wide, positioned on the lid or opening flap of a box. When you press your thumb into the notch, it gives you grip to lift the lid or pull open the flap. No tape, no struggle, no damaged fingernails.
Thumb Cut Styles
- Half-circle thumb cut: The most common style. A semi-circular notch cut into the front panel or lid. Clean, simple, and functional.
- Crescent thumb cut: A wider, shallower curve for a more elegant look. Popular on luxury and rigid boxes.
- Dual thumb cuts: Notches on both sides of the lid for symmetrical opening. Common on telescope (lid-and-base) rigid boxes.
- Custom-shaped thumb cuts: Heart shapes, leaf shapes, or brand-specific shapes that double as a design element.
Popular Uses for Thumb Cut Boxes
- Cosmetic packaging: Perfume boxes, skincare sets, and makeup palettes use thumb cuts for easy access to premium products.
- Food packaging: Bakery boxes, chocolate boxes, and gift food packaging use thumb cuts so customers can open without tearing.
- Gift boxes: Rigid gift boxes with thumb notches create a clean, frustration-free opening experience.
- Retail packaging: Shelf-ready packaging with thumb cuts helps retail staff quickly access and restock products.
- Subscription boxes: Monthly subscription mailers with thumb cuts eliminate the need for box cutters.
Materials for Thumb Cut Boxes
Thumb cuts work on all standard packaging materials. Paperboard (300-400gsm) is the most common, with clean edges that feel smooth to the touch. Corrugated board (E-flute and B-flute) also accepts thumb cuts well, though the edges are slightly rougher. Rigid chipboard (1.5-2.5mm) produces the most premium thumb cut result with a solid, satisfying feel.
