Packaging Formats for Different Sauce Types
Sauce products come in various containers, each needing specific packaging:
- Glass bottle box: 3x3x8 inches, fits standard 12-16 oz hot sauce or olive oil bottles
- Glass jar box: 3x3x5 inches, fits 12-16 oz mason jars or sauce jars
- Squeeze pouch box: 4x2x7 inches, holds stand-up pouches with cap
- Multi-pack bottle box: 6x4x8 inches, holds 2-3 bottles side by side
- Sample/travel size box: 2x2x4 inches, for 2 oz or 4 oz mini bottles
All boxes use 24pt SBS paperboard or E-flute corrugated for strength. Corrugated costs $0.15 more per box but provides superior protection for glass.
Glass Bottle Protection Features
Glass requires specific protective measures:
- Corrugated wrap: E-flute layer surrounds bottle, prevents direct impact, add $0.18 per bottle
- Molded pulp cradle: formed to bottle shape, absorbs shock, $0.25 per insert
- Corrugated divider: separates bottles in multi-pack boxes, $0.12 per divider
- Air cushion packaging: inflatable plastic wrap, $0.08 per unit
For hot sauce and other glass containers, we recommend corrugated wrap plus dividers for multi-pack boxes. This combination prevents breakage during standard shipping handling.
Squeeze Pouch Packaging
Stand-up pouches with spouts are popular for sauces. Packaging options:
- Hang pouch carton: 4x2x7 inches, euro slot for retail peg display
- Standing pouch box: 5x3x7 inches, allows pouch to stand upright on shelf
- Pouch band: paper band slides over pouch, shows branding, $0.05 per band
Pouch cartons use 18pt SBS with tuck-top closure. The stand-up format works well in retail environments where customers expect products to display upright.
Window and Visibility Options
Clear windows let customers see the sauce color and consistency:
- Front panel window: 2x3 inch opening, shows sauce color without exposing to light
- Full front window: maximum visibility for retail display, add $0.08 per box
- No window: fully printed box, better for shelf life, $0.55/unit at 500 qty
Light can degrade some sauces. If your sauce is sensitive to UV, use no-window boxes with bold exterior printing to show product on the outside.
Leak-Proof Construction
Sauce boxes need special construction to handle potential leaks:
- Polyethylene liner: plastic coating inside box, contains minor leaks, add $0.12 per box
- Wax coating: moisture-resistant, handles condensation and small leaks, add $0.18 per box
- Separate poly bag: product placed in bag before boxing, $0.06 per bag
Polyethylene liners are standard for sauce packaging. Even properly sealed bottles can accumulate condensation during temperature changes, and liners protect the outer box.
Label and Branding Options
For boxes holding pre-labeled bottles or for additional branding:
- Box wrap: full coverage printed paper over box, premium look, add $0.15 per box
- Spot UV: gloss accents on matte background, modern design, $0.10 per box
- Foil stamping: metallic logo or text, luxury positioning, $0.35 per box
Many sauce brands use boxes as secondary packaging after applying labels directly to bottles. Boxes in this case serve for shipping protection and retail display.
Material Options
Choose construction based on protection needs and brand positioning:
- 18pt SBS paperboard: standard strength, cost-effective, $0.62 each at 500 qty
- 24pt SBS paperboard: stronger for heavier glass, $0.72 each at 500 qty
- E-flute corrugated: maximum protection for glass, $0.77 each at 500 qty
Corrugated adds 30-40% to material cost but prevents most shipping damage. For e-commerce sales where boxes go through multiple handlers, corrugated is worthwhile.
Nutritional and Regulatory Labeling
Sauce packaging must comply with FDA labeling requirements:
- Product name and variety
- Net weight (fluid ounces and milliliters)
- Ingredients list in descending order
- Nutrition facts panel
- Allergen statements
- Producer name and address

Add $0.18 for corrugated bottle wrap. Poly liner adds $0.12. Pouch boxes without glass protection start at $0.52 each. Setup fee is $230.
Production Timeline
Standard production runs 15-20 business days. Express service (7-10 days) available for 30% upcharge. Corrugated boxes require 18-22 days due to additional material handling. Cost Saver option runs 45-50 days.
Minimum Order Quantities
Standard boxes: 250 units minimum. Custom die-cut shapes: 500 units. Corrugated wraps: 500 units. Reorders drop to 100 units with plates on file.
Storage and Handling
Store boxes flat in climate-controlled environment. High humidity can weaken paperboard. Boxes maintain structural integrity for 18 months from production date when stored properly.
Sustainability Options
Corrugated boxes are fully recyclable. Polyethylene liners can be removed and box recycled separately. We offer recycled-content paperboard (30% post-consumer) at no additional cost for sustainability-focused brands.
