The step between a printed sheet and a box
Printing puts ink on a rectangle. Nothing about that rectangle is a package yet. Die cutting is what turns it into one, by pressing the sheet against a shaped blade that severs the outline, cuts the windows and slots, and scores every line the board will later fold along. Everything a flat template describes gets physically committed at this stage.
The classic tool is a steel rule die. A sheet of plywood is laser cut with narrow kerfs along the paths from the drawing, then hardened steel strip is bent by hand or machine and driven into those kerfs. Sharp rule stands proud where the blade must cut. Blunter creasing rule stands slightly lower where the board must bend. Rubber ejection blocks are glued around the rule so the finished blank pops free rather than sticking in the tool.

Digital cutting sounds like it should replace the other two, and for a handful of pieces it does. It cuts one blank at a time, so unit cost stays flat as quantity climbs while a steel rule die on a press cuts many-up per stroke and gets cheaper with every thousand. The crossover point is usually low hundreds of units. Below it, skip the tooling. Above it, buy the die.
Tolerance, nicks and other physical facts
Cutting is mechanical, so it is not exact. Board stretches slightly under press pressure, humidity changes fiber dimensions between print and cut, and the blade lands within a tolerance band rather than on a mathematical line. A working assumption of roughly one thirty-second of an inch of movement is realistic on paperboard, and corrugated moves more. That is the reason art extends past the trim edge and the reason live text sits well inside it.
Blanks are usually held in the sheet by nicks, which are tiny gaps ground into the cutting rule. Without them, cut pieces would drop out mid-press and jam the machine. Nicks leave small burrs on the finished edge. Placing them on a glue flap or an interior edge keeps them out of sight; placing them on a front panel edge means every unit has a visible nub.
Creasing depth is its own variable. Too shallow and the panel refuses to fold square, bowing outward and leaving the closure loose. Too deep and the crease cracks the coated surface, which shows as a white line down a dark printed fold. Heavier board and heavier coating both narrow the acceptable window, which is why a structure that works at 14pt sometimes needs a rework at 24pt.
Design limits worth knowing before you draw
Steel rule bends, but not infinitely tightly. Very small internal radii, sharp interior points and narrow slivers of board between two cuts are the usual trouble. As a rule of thumb, keep the bridge of material between adjacent cut paths at or above the caliper of the board, and round interior corners rather than leaving them square, since a square interior corner concentrates tearing force exactly where the package will be stressed.
Windows, handles, hang holes, tear strips and locking tabs all live on the same tool, so adding one later means recutting the die. Decide them at the template stage. Everything on that flat drawing, including every cut path and every crease, is defined on the dieline before tooling is ordered.
What die cutting costs
Tooling is a one-time charge tied to a specific design at a specific size. Change the box dimensions and the tool no longer applies. Keep the design and the same die runs on every reorder at no further tooling cost, which is a real argument for settling on a size and staying with it rather than adjusting by a quarter inch each season.
Steel rule tooling is modest next to a print plate set for a multi color job, and it is the reason standard structures cost less than bespoke ones. Styles such as tuck boxes and drawer boxes start from proven tool geometry adjusted to your measured product, rather than starting from a blank sheet.
Getting a cut right on the first run
Send measured product dimensions rather than the dimensions of a box you liked. Approve a physical folded sample when the structure has to hold weight or survive shipping, because a flat proof shows artwork position but tells you nothing about whether a tab locks.
